Excel is a lie you tell yourself once a quarter
Every fabrication shop owner has said it: 'we'll clean the estimating workbook up next quarter.' That workbook is now on version 47, has three deprecated pivot tables, uses VLOOKUP against a mill index that was last updated in 2022, and only one person in the shop knows the array formula on tab 6.
It works — right up until the day the estimator retires, the mill index shifts, or a competitor quotes a package in four hours flat and takes the job before you've finished tab 3.
The three calculations that break first at scale
Rebar takeoffs: seismic zone splicing multipliers and lap length adjustments compound with every pour size. A workbook that was accurate on 50-yard footings will be 4-7% off on 500-yard commercial pours. That's tons of steel unaccounted for.
Crane lift plans: rigging capacity calculations depend on angle-of-lift, sling reduction, and dynamic load factor. Excel does the math but doesn't warn you when you exceed the manufacturer's chart. A dedicated tool will refuse to save a plan that violates OSHA 1926.1417.
Weld QC logs: a single mid-size job produces 400-1200 weld inspection records. Filtering, deduplicating, and correlating them with WPS revisions in Excel is where 'well, someone signed off on this…' becomes an insurance claim.
